The distinction between water-based and solvent-based coatings is one of the most consequential decisions in sustainable packaging design, and one of the least discussed.
Solvent-based coatings use organic solvents as the carrier medium. During application and curing, these solvents evaporate and release volatile organic compounds (VOCs) into the atmosphere. The cured coating creates a barrier layer on the board surface that is difficult to remove during the paper recycling process, reducing the recyclability of the substrate. In high-gloss or high-build applications, solvent-based coatings can render a board unacceptable at paper mills.
Water-based coatings use water as the primary carrier. They produce significantly lower VOC emissions during manufacturing, which matters both for factory air quality and for the carbon footprint of the production process. Water-based coatings are generally easier to clean up and have a much lower environmental impact profile than solvent-based alternatives. But if the insert holding the product is a black EVA foam tray, the entire package becomes a mixed-material waste item that most consumers cannot easily separate or recycle.

Paper trays are cut and scored from the same board stock as the outer box. They are fully recyclable in standard paper streams, require no separation before disposal, and can be produced in the same production run as the box itself. The limitation is structural: paper trays provide less cushioning than foam and are not suitable for heavy or fragile items without additional engineering.

Moulded pulp inserts are made from recycled paper fibre, formed under heat and pressure into three-dimensional shapes that conform precisely to the product. The sustainability limitation is significant: EVA foam is not recyclable in standard waste streams and is not biodegradable. Under EU PPWR 2026, packaging containing non-recyclable components like EVA foam will face increasing restrictions, particularly for packaging placed on the EU market. Brands using EVA foam inserts should be planning their transition to moulded pulp or paper alternatives now, not after August 12.

EU PPWR 2026: What Brands Must Comply With by August 12

The EU Packaging and Packaging Waste Regulation (PPWR) applies from 12 August 2026. This is not a proposal or a consultation. It is enacted law that applies to every packaging format placed on the EU market from that date.
The regulation entered into force on 11 February 2025 and applies from 12 August 2026. Every packaging format placed on the EU market must undergo a conformity assessment, carry a Declaration of Conformity (DoC), and be backed by documented technical evidence.
The key requirements that affect gift packaging brands directly are:
Recyclability by Design All packaging must be designed to be recyclable. Packaging that cannot be recycled in at-scale systems in at least one EU member state will be classified as non-compliant. This directly affects packaging with mixed materials that cannot be separated, including boxes with non-removable foam inserts or solvent-based coatings that contaminate the paper stream.
PFAS Restrictions The PPWR introduces strict restrictions on per- and polyfluoroalkyl substances (PFAS) in packaging. Many conventional grease-barrier coatings used in food-adjacent packaging contain PFAS. Brands using these coatings must reformulate or switch suppliers before August 12.
Heavy Metal Limits The regulation enforces strict limits on lead, cadmium, mercury, and hexavalent chromium in packaging materials and inks. Brands sourcing from suppliers without documented heavy metal testing are at risk.
Declaration of Conformity Manufacturers and importers must conduct conformity assessments and issue a Declaration of Conformity for each packaging format. This requires documented evidence of material composition, recyclability assessment, and compliance with substance restrictions.
Minimisation Requirements Packaging must not contain unnecessary components or excessive void space. This affects gift packaging specifically, where oversized boxes with minimal product fill ratios have been common practice.

How to Communicate Sustainability Credentials on the Packaging Itself

Earning sustainability credentials is step one. Communicating them effectively on the packaging is step two, and it requires as much strategic thought as the material choices themselves.
Here is what works and what does not in 2026:
What Works
Certification logos with licence codes.Ā The FSC logo with your supplier's chain-of-custody code (such as SGS-COC-332603) is immediately verifiable by any consumer with a smartphone. It is the gold standard of on-pack sustainability communication because it is auditable.
Material callouts in plain language.Ā A simple line on the base of the box: "Made from FSC-certified board. Water-based coatings. Fully recyclable." This is specific, accurate, and actionable.
Disposal instructions.Ā Tell the customer exactly how to dispose of the packaging. "Remove ribbon before recycling" or "Insert is moulded pulp ā recycle with paper" removes the ambiguity that causes recyclable packaging to end up in landfill.
QR codes linking to your sustainability page.Ā A QR code on the inside base of the box that links to a dedicated page with your full material specifications, certifications, and environmental commitments gives the packaging a digital layer of transparency.
What Does Not Work
Generic leaf icons without certification backing. Under the EU Green Claims Directive, these are now legally risky.
The word "eco-friendly" without qualification. It means nothing without evidence.
"Made from recycled materials" without specifying the percentage and the certification. Post-consumer recycled (PCR) content claims require documentation.
Greenwash by omission. Claiming the box is recyclable while the foam insert is not is a partial truth that increasingly sophisticated consumers and regulators will identify.
